For the barrels and such, if you were stateside, I'd say try a crafts store like Michaels. They have interesting things in basswood in those sizes.
I've also found my mask fits better when I shave my head, and there is less sliding about. Having said that, its getting to be time to shave my head again.

Depends - I tend to work on either whole units or partial units at a time - I would say on the orks I'm finishing up right now around 40 hours total - 40/12 = 3.3 hours per ork or so.

In my experience, learning some of the local language, regardless of what it is helps. I know it helped me in my dealings with the guys who worked for me in Baghdad.
